A Missouri Forms Printer Doubled Its Plate Output by Simply Killing the Chemistry

There is a particular kind of quiet satisfaction in doing less and getting more. Golden Business Forms, a forms printer tucked in Golden City, Missouri, just pulled it off — and the story is a tidy lesson in why “process free” is not just a green buzzword.

The company has been around since 1963, which is a lifetime in any industry. It runs a 70,000-square-foot facility and makes the unglamorous but essential stuff of modern commerce: ATM rolls, fanfold receipts, continuous and cut-sheet forms, and thermochecks. Crucially, it sells only to independent distributors, print brokers, and agencies. That means its reputation lives or dies on getting every job right the first time and shipping on schedule. There is no retail counter to smooth things over with a smile.

For years, Golden Business Forms made plates on a 15-year-old ECRM Mako 800 CTP system. It worked, but it was slow and, like all conventional platemaking, it involved chemistry, processing, and the inventory that comes with both. Then the company did something sensible rather than flashy: it replaced the old kit with a KODAK TRENDSETTER Q400 SA Platesetter and switched to KODAK SONORA Process Free Plates.

The result is the kind of number that makes a production manager smile. The new setup produces 30 plates per hour — twice the previous throughput. And because the plates are process free, the entire chemical-processing step disappears. No processor to maintain, no chemistry to store, no related inventory tasks. David Hieber, the company’s prepress lead, put it simply: “You had me at ‘process-free’.”

But the savings run deeper than speed. Eliminating the processor saves about two minutes per plate. That sounds trivial until you do the math: roughly 2.25 hours saved for every 65 plates, and more than 24 hours per month. Twenty-four hours. That is a full day of labour given back to the business every single month, just by removing a bottleneck that everyone had quietly accepted as normal.

There is a human angle too. Golden Business Forms runs round the clock, with day and night shifts. Swapping out a core piece of prepress equipment could have blown up the production schedule if handled badly. So Kodak’s team planned carefully and provided on-site support to make sure the migration from the old process to process free did not interrupt the pressroom. Jeff Zellmer, Kodak’s VP of Americas Sales, noted that the company’s track record for reliability meant the transition simply could not be allowed to slip.

That is the part of the story worth stealing. The technology is great, but the planning is what made it painless. Too many shops buy a shiny new machine and then discover, too late, that integrating it into a 24/7 workflow is its own project. Golden Business Forms did the integration work up front, with vendor support, and the payoff was a flawless cutover.

The broader point is about sustainability without sermonising. Process-free plates reduce errors, remakes, energy, water, chemistry, and maintenance. Lower cost, lower environmental load, happier operators. It is the rare upgrade that helps the P&L and the conscience at the same time.

For smaller and mid-size printers watching their larger competitors pour money into massive automation, this is a reassuring case. You do not need a seven-figure robot to transform your throughput. Sometimes you need to ask a simple question: what step in our process exists only because we have always done it that way? Golden Business Forms asked that about plate processing, and the answer saved them a day a month.

The forms business is not glamorous. Nobody writes love letters to their thermochecks. But the discipline that keeps a 60-year-old Missouri printer shipping on time — relentless attention to the boring details — is exactly the discipline that wins in 2026. Process free was the lever. The willingness to pull it was the real story.
