Consumer electronics may be defined by what is inside the box, but the box itself has become a battleground for sustainability. As demand for newer, smaller, and faster devices keeps climbing, the industry’s leading brands rely heavily on precision protective packaging, thermoformed trays, foam inserts, clamshells, and blister packs, to safeguard delicate designs. Now those same leaders are re-engineering that packaging to shed virgin plastic, and the results are reshaping the materials market.
Paper substrates and post-consumer recycled (PCR) content are expanding at a 7.36% compound annual growth rate as brands confront stricter extended producer responsibility (EPR) thresholds. Rigid plastics have become a focal point, with original equipment manufacturers (OEMs) targeting 20% to 30% recycled content across hardware and associated protective components.
Apple leads with several plastic-reducing initiatives on the road to its 2030 carbon-neutrality goal. The company uses 100% fiber-based alternatives that have eliminated plastic films, wraps, and outer plastic layers from its main product boxes. Plastic screen covers are now printed, recyclable paper shields; accessory wraps are paper; and foam cushioning trays have been swapped for molded pulp. Apple’s scale makes its choices a benchmark the rest of the industry measures itself against.
Samsung has made sustainability central to its corporate philosophy. Through its Galaxy for the Planet initiative, it uses ocean-bound plastics (OBPs) sourced from discarded fishing nets and has eliminated single-use plastics from mobile packaging in favor of paper-based and recycled alternatives. The company began swapping plastic for paper and bio-based plastics in 2019 and aims to include at least one recycled material in every module of every mobile product.
Dell, with one of the largest take-back programs in the sector, has built closed-loop manufacturing where recovered materials become feedstock for new computers. It packages some laptops in trays made of 25% OBP and uses castor bean and tall oil derivatives for bio-based rubber feet. In 2024, the Environmental Defense Fund reported Dell replacing expanded polystyrene (EPS) padding with molded pulp and renewable bamboo structures.
HP runs one of the most mature circular programs. Its 2024 Sustainable Impact Report says it has used more than four billion pounds of recycled, reused, or renewable materials since 2019, with high recycled content in ink cartridges. A 2019 goal to cut 75% of single-use plastic packaging by 2025 versus 2018 was achieved, and its Planet Partners program supports free recycling in over 60 countries.
Lenovo, guided by its R.E.A.L. framework, transitioned away from plastic and Styrofoam using bamboo and sugarcane. Redesigned ThinkPad lines feature self-locking mechanisms that eliminate 54 tons of plastic tape a year. In 2024 Lenovo launched the first UL-certified closed-loop plastics program to reclaim plastics from retired devices. Its FY 2025/26 ESG report says PC plastic packaging now reaches 90% recycled content by weight.
Google pledged plastic-free hardware packaging by 2025 and hit that a year early. By late 2024, Pixel, Fitbit, and Nest packaging was 100% plastic-free, using paper roughly three times more durable and 70% more stretchable than before. Rather than keep the formula proprietary, Google published a 69-page open-source Plastic-Free Packaging Design Guide, sharing specs, test methods, and supplier lists so other manufacturers can follow.
Microsoft reduced single-use plastics in primary packaging to just 0.07% globally, moving Surface and Xbox packaging to 70% to 92% recycled wood-based fibers, replacing foam with interlocking paper and phasing out plastic shrink wrap. It dropped polypropylene lamination films and plastic labels, introducing paper-based wraps and bamboo-blend bags.
Fairphone, whose philosophy is that the greenest phone lasts twice as long, ships in fully plastic-free FSC-certified cartons printed with vegetable and soy inks, with 100% paper-recyclable inner trays.
The throughline is clear: the electronics industry is proving that protective performance and plastic reduction are not opposites. Fiber, PCR, and bio-based materials, paired with smarter design, are carrying the load once reserved for virgin plastic, and EPR pressure ensures the trend only accelerates.
