RRD’s FastTrack Paper Mailer Strips Plastic From E-Commerce Shipping Without Slowing Down the Line

E-commerce has a packaging problem, and it is not just the cardboard. Billions of parcels a year ship in mailers that pair paper with plastic closures, mixed-material constructions that make recycling so difficult that much of it ends up in the landfill. RRD has spent the last several years trying to change that, and its newest product attacks the problem at the most visible point: the seal. The company has launched the VersaPac FastTrack Paper Mailer, a paper-based shipping solution engineered for high-speed e-commerce fulfillment, which replaces conventional plastic closures with a recyclable paper peel-and-seal strip. The result is a mailer that is curbside-recyclable, automation-ready and, crucially, fast enough to hold its place on a busy packaging line.

The shift matters because packaging regulation is no longer a distant possibility; it is arriving in force. RRD says the solution can help companies respond to packaging regulations and extended producer responsibility programs, including California’s SB 54 plastic reduction requirements. SB 54, which mandates sweeping cuts in single-use plastic packaging across the state, has forced brands to rethink every gram of plastic in their supply chain, and shipping mailers are one of the easiest targets. By moving to an all-paper construction, brands can remove plastic from one of the highest-volume touchpoints in their operations, directly improving their compliance profile while reducing the waste that consumers increasingly complain about.

Engineering a paper mailer that survives a high-speed fulfillment environment is harder than it sounds. Paper needs to feed reliably through automated equipment, seal instantly and hold up in transit, all while being light and flat enough to keep shipping costs down. RRD’s in-house research and development team designed the FastTrack Mailer with those competing demands in mind. Its paper surface provides the texture required for robotic vacuum handling, a feature that matters enormously in warehouses where humans have been replaced by robotic arms and conveyors. An instant-bond adhesive supports high-speed packaging lines, so the mailer can be closed in a fraction of a second without slowing throughput. The non-padded, flat construction reduces unused package volume, which can lower dimensional-weight shipping costs and help brands address packaging waste at the same time.

Recyclability was not an afterthought. The mailer uses third-party certified paper and is designed for curbside recycling, meaning consumers do not need to peel apart layers or make a special trip to a drop-off point to dispose of it responsibly. That is a meaningful advantage over conventional mailers, which often combine paper outer shells with plastic films that contaminate the recycling stream. For brands measuring their environmental footprint, the shift from a mixed-material mailer to a single-material paper mailer produces a cleaner story that can be verified, communicated and defended.

The VersaPac FastTrack is available in three standard sizes, with custom formats and up to six-color flexographic printing available for branding and customer communications.
